Leggings look like one of the simplest garments to make, which is exactly why so many brands get them wrong. The difference between a pair customers rave about and a pair that gets returned comes down to fabric, waistband, seams and fit, and a good custom leggings manufacturer should guide you through each of them. This guide covers what to specify, how to test, and how sampling works, based on our experience at Pexton Apparel in Sialkot, Pakistan, where we have been manufacturing since 2010.

Choosing Fabric: Nylon vs Polyester Spandex Blends
Almost every performance legging uses a synthetic yarn blended with spandex (also called elastane or Lycra). The base yarn changes how the legging feels and what you can do with it.
| Feature | Nylon/spandex | Polyester/spandex |
|---|---|---|
| Typical blend | 75–80% nylon, 20–25% spandex | 80–90% polyester, 10–20% spandex |
| Hand feel | Very soft, smooth, “buttery” | Slightly crisper, sportier |
| Durability | Excellent abrasion resistance | Good; resists pilling well |
| Sublimation printing | Not suitable | Yes, works well |
| Best for | Premium solid-color leggings, yoga, sculpting styles | Printed leggings, running, value lines |
Brushed vs matte finish. Brushed fabrics are lightly sanded on the face to create a peachy, cotton-like softness that is popular for yoga and lounge leggings. Matte or “performance” finishes have a smooth, slightly cool surface with more compression, which suits lifting and training. Some brands use a subtle sheen finish for a sleek look, though shine can show texture and imperfections more easily.
Weight. As a typical industry range, legging fabric runs from about 200 to 320 GSM. Light fabrics around 200–230 GSM feel airy but carry higher opacity risk. Most squat-proof training leggings sit around 250–300 GSM. Heavier compression fabrics can go higher. Any custom leggings manufacturer should send physical swatches before you decide; our fabric swatches page is a good starting point.
Waistband Styles That Sell
The waistband is the first thing customers judge, and the most common cause of complaints when it rolls or digs in. Popular options include:
- High-rise: sits at or above the navel, gives a smooth, held-in feel and stays put during squats. The default for most women’s training lines.
- V-waist: a front or back dip that creates a contouring, flattering silhouette, often with a slightly shaped back yoke.
- Crossover: two overlapping front panels forming a V. Comfortable, adjustable and a strong visual signature for a brand.
- Pocketed waistbands: a hidden inner pocket for a key or card, or side drop-in pockets on the thigh that fit a phone.
- Drawcord or elastic-enclosed: an internal elastic or drawcord adds grip for running and heavy lifting.
Ask your custom leggings manufacturer how the waistband is constructed: a double-layer waistband with the right height-to-width ratio prevents rolling far better than a single folded band.
Seam Construction and Gussets
Seams decide comfort, durability and how “premium” a legging looks. The main constructions are:
- Flatlock: seams joined edge to edge and stitched flat. Minimal bulk, very comfortable against skin, and the standard for performance leggings.
- Coverstitch: used for hems and waistband attachment, giving a clean finish with good stretch.
- Overlock: a strong, stretchy seam that is common on budget leggings. Fine inside a garment, but bulkier against skin.
- Bonded or seamless-style finishes: used on hems and edges for a sleek, invisible look.
A gusset, a diamond or triangle panel in the crotch, removes the four-way seam junction that causes splitting and camel toe. It also improves range of motion. Fewer leg seams (for example, a single inseam with no outer side seam) give a cleaner front view, while shaping seams at the back can create a contouring effect.
Squat-Proof Testing: How a Custom Leggings Manufacturer Checks Opacity
“Squat-proof” is a promise customers test on day one. Opacity depends on fabric weight, knit density, color and fit. Dark colors hide more; pale colors and very tight fits reveal more. A legging that is opaque in size M can go sheer in size S if someone sizes down.
Our approach to testing during sampling:
- Stretch test the fabric by hand to the maximum stretch the garment will see and check it under bright light.
- Deep squat test the finished sample under bright, direct light, from behind.
- Check light colors separately. If you want nude, white or pastels, plan for a heavier fabric or a different knit.
- Wash test a sample to check shrinkage, recovery and color before approving bulk.
Our quality assurance checks continue through bulk production, covering fabric, stitching and measurements.

Prints, Colors and Branding
Sublimation printing produces all-over, full-color prints that will not crack or peel, because the dye bonds into the fiber. It only works on polyester-rich fabric with a white or light base. It does not work on nylon. If you want a printed legging, choose a polyester/spandex blend from the start.
For solid colors, nylon blends deliver rich, deep shades. Logos on leggings are usually heat transfers (flat, flexible and stretchy) placed on the waistband, hip or calf. Reflective transfers add visibility for runners. Finish your branding with custom printed or woven labels, hang tags and polybags; see our private label options.
Sizing and Grading
Leggings depend on negative ease, meaning the garment is smaller than the body and stretches to fit. That makes sizing less forgiving than on a hoodie. Key measurements to specify:
- Waist (relaxed and stretched)
- Hip and thigh
- Front and back rise
- Inseam (common options are 7/8, full length, or capri)
- Knee and leg opening
Start with our size charts and adjust to your target customer. Make sure your custom leggings manufacturer grades every size correctly, not just the sample size. If you are working from scratch, our free tech pack template lists the points of measure to include.
Sampling and Fit Approval
Sampling is where you turn specifications into a product. At Pexton Apparel, samples for standard customization take 8–10 days. Complex embellishment can take longer.
When your sample arrives:
- Measure it against your spec sheet.
- Try it on a fit model who matches your sample size, and move: squat, lunge, run, stretch.
- Check the waistband for rolling and the gusset for comfort.
- Wash and re-measure.
- Send clear feedback with photos and measurements. Then approve a final sample as the bulk standard.
Once approved, bulk production can begin from our MOQ of 30 pieces per design, with mixed sizes. For a breakdown of what affects your cost, read our custom clothing price guide.

What is the minimum order quantity?
Our MOQ is 30 pieces per design, and you can mix sizes.
How long does a leggings sample take?
Standard samples take 8–10 days. Complex embellishment can take longer.
